The lightweight, hollow spherical particles known as Cenospheres are a unique functional filler derived from coal‐combustion fly ash, characterised by a ceramic shell composed primarily of silica and alumina and filled with inert or air gas, making them exceptionally low in density yet strong and stable under load. In concrete and construction materials, cenospheres enable the creation of lightweight aggregates or filler systems that reduce dead weight, improve fire resistance and insulation performance, enhance workability and reduce shrinkage or cracking. The spherical geometry and low oil absorption also reduce binder demand and improve dispersion uniformity when used in polymer or resin systems.

In coatings, paints and adhesives, cenospheres serve as functional extenders and fillers that improve mechanical integrity, control rheology, enhance thermal or acoustic insulation, reduce density, and support smoother surface finishes. As a high‐value hollow microsphere filler material, cenospheres offer a combination of properties that are attractive for numerous industrial applications: low bulk density (typically in the range of 0.4-0.8 g/cm³), high compressive strength, inertness to many chemical environments, excellent thermal stability and a spherical morphology that improves flow, packing density and processing consistency in composites, polymers, coatings and cementitious systems. The inert ceramic shell ensures dimensional stability and resistance to moisture, chemicals and elevated temperatures—qualities that enhance durability in demanding environments. Additionally, cenospheres’ hollow structure supports thermal insulation and sound absorption benefits, opening up opportunities in insulation panels, fire-proofing materials, lightweight syntactic foams, drilling fluid additives and refractory systems.

Production and supply of cenospheres involve recovery from ash ponds or fly-ash streams, processing, drying and classification according to size, density and purity. Quality parameters such as particle size distribution, shell thickness, inert gas fill, crush strength and free‐flow characteristics are critical in achieving consistent performance in formulated systems. As industries seek more sustainable and high‐performance additives, cenospheres offer metabolic advantages: they repurpose a by-product from thermal power plants, thereby supporting circular‐economy initiatives and reducing reliance on virgin mineral fillers. With global demand for lightweight, high‐efficiency materials growing across infrastructure, transportation and manufacturing sectors, cenospheres are poised to play an increasingly prominent role in enabling advanced composite formulations, improved barrier and insulation systems, and next‐generation lightweight materials.
